Custom Aluminum Fuel Tank Fabrication for Marathon Jet Boat

Designed and fabricated by CAKI Fabrication Ltd. in Central Alberta, this custom aluminum fuel tank was built for a high-performance marathon jet boat application where space optimization, durability, structural strength, and fuel capacity were all critical considerations.


The customer required a lightweight, corrosion-resistant marine fuel tank capable of handling demanding race conditions while maximizing available fuel capacity within a restricted installation area. In addition to the main fuel tank, the system also needed to integrate internal oil tanks and a surge tank to simplify the overall fuel system layout and improve packaging efficiency inside the boat.


Built using 3mm marine-grade alloy, the tank combined precision TIG welding, detailed fit-up work, and custom fabrication to create a durable fuel system tailored specifically to the application.

Custom Aluminum Fuel Tank Design & Fabrication


Performance marine applications place significant demands on fuel system design, particularly in high-speed race environments where fuel movement, vibration, structural loads, and limited installation space all become major considerations.


The customer’s primary goals were to maximize fuel capacity while maintaining a lightweight, durable, and corrosion-resistant design suitable for demanding marine conditions and Jet A1 fuel compatibility.


To achieve this, the tank was fabricated from 3mm marine-grade alloy selected for its strength, corrosion resistance, and durability in harsh marine conditions.


The design incorporated radiused bends throughout key sections of the tank to improve structural rigidity while minimizing unnecessary weld seams. Internal baffles were integrated into the tank to help control fuel surge during aggressive acceleration, cornering, and rough race conditions.


As with many custom marine fabrication projects, space inside the engine bay was extremely limited, making fit-up and layout especially important throughout the build.


Because available space inside the boat was limited, the system also incorporated internal oil tanks and a built-in surge tank directly into the assembly. Integrating these components into a single fabricated unit helped simplify the installation, reduce external hose connections, and optimize usable space within the engine bay.


A built-in sight glass was also incorporated into the design to provide quick and easy visual fuel level indication during operation.

TIG Welded Marine Fuel Tank Fabrication Process


The fuel tank was precision fitted and TIG welded to provide both structural integrity and a clean, high-quality finished appearance suitable for a custom marine fuel system.


Particular attention was given to fit-up accuracy, weld consistency, and leak prevention throughout the fabrication process. TIG welding was selected for its ability to produce clean, consistent welds well suited to custom aluminum fuel tank fabrication and marine applications.


The layout also needed to allow practical installation, easier servicing, and long-term durability within the confined engine bay.


Once fabrication was complete, the tank was pressure tested to verify integrity and leak resistance prior to final finishing.


The completed assembly then received a powder coated finish to provide a clean, durable finished appearance.

Final Result


The completed custom aluminum fuel tank delivered increased fuel capacity, high structural strength, and an optimized installation layout tailored specifically to the marathon jet boat application.


By integrating the oil tanks and surge tank directly into the fabricated assembly, the final system reduced external components, simplified plumbing, eliminated unnecessary hose connections, and created a cleaner overall engine bay layout.


The finished product combined lightweight marine alloy construction, precision TIG welding, internal surge control, and detailed fabrication work into a durable, high-performance fuel system built to withstand demanding race conditions.
